Drone Shell and Body Repair Guide: Cracks, Dents, and Housing Replacement
The drone's outer shell protects internal components from impact, dust, and moisture. After a crash, even minor shell damage can compromise this protection and allow debris or moisture to reach sensitive electronics. This guide covers how to assess shell damage and when to replace housing components.
Assessing Shell Damage
Not all shell damage requires immediate replacement. Evaluate each crack or dent based on:
- Location — cracks near sensor windows, vents, or connector ports are high priority. Cracks in solid structural areas are lower priority but should still be monitored.
- Depth — surface scratches are cosmetic. Cracks that go through the full thickness of the shell allow moisture and debris ingress.
- Structural integrity — flex the cracked area gently. If it moves, the structural integrity is compromised and replacement is needed.
- Proximity to electronics — any crack that exposes circuit boards, cables, or sensors to the environment should be repaired immediately.
When to Repair vs Replace
- Surface scratches only — cosmetic, no repair needed
- Small crack in non-critical area — temporary repair with epoxy adhesive is acceptable while awaiting a replacement part
- Crack through sensor window or near connector port — replace the housing panel immediately
- Cracked payload housing on enterprise drone — replace immediately to maintain IP rating and protect the payload

Temporary Field Repair
In the field, a cracked shell can be temporarily sealed with:
- Kapton tape — heat-resistant, electrically insulating, excellent for sealing cracks near electronics
- Electrical tape — a basic temporary seal for external cracks
- Two-part epoxy — for structural cracks that need to hold the shell together temporarily
These are temporary measures only. Replace the housing component as soon as possible to restore proper protection.
Reassembly Tips
- Clean all mating surfaces with isopropyl alcohol before reassembly to ensure good adhesion and a tight fit
- Apply thread locker (Loctite 243 or equivalent) to screws in high-vibration areas
- Do not overtighten screws in plastic housing — M1.4–2.0 screws are easily stripped in drone shells
- Test all functions before final reassembly — power on with the shell partially open to confirm everything works
